Found some unemployed time today to progress further

Here’s how I do a baffle - this is a Vox style

3 passes does it, I hold the router in place and slowly turn the baffle, there is a nice big chunk of sacrificial wood underneath

I used a pack of pre-made 6mm fluted dowels. They only come in the one length (30mm long).

if you make them, its best to put some flutes in them with a saw...

I'd use the biggest you can get, but anything is better than nothing, its just to get a bit more support and glue area. If you can't get ones long enough, just sink them further in from the top

Other advice: Make a circle-cutting jig for your router to cut the speaker hole. Just cut the rough hole first with a jigsaw (lesson learnt hard way). I should also have mentioned - treat routers with respect, they can kick back and if they do you know about it.

If you don't have the tools for finger jointing or dovetails then there are two better options - you sound like you have a router for rounding over - so : 1.
